How to remove the EGR valve on a Mercedes Sprinter 3.0 L

To remove the EGR valve on a Mercedes Sprinter 3.0 L (OM642), the job is more complex than it seems. The valve is located on the cold side of the engine, behind the intake manifold.

Caution: the fastening bolts are E10 (external Torx) and should not be confused with the security screws of the valve itself, which should not be removed. To gain access, remove the oil filler pipe (E8 bolt) for more space.

Disconnect the two coolant hoses and the electrical connector. Loosen the four E10 bolts securing the valve to the manifold.

If the valve is stuck due to deposits, do not force it: use two longer bolts in the threaded holes to lever it out gradually. Once removed, clean the mating surfaces and replace the gasket.

Reassembly is the reverse operation. Important note: if the valve has an electrical fault, it must be replaced, not cleaned.

The OE part number is 6421401460 and it can be found on eBay for £154.07 plus £14.09 for shipping.
