Let's explore why individual cells cannot be replaced in Toyota hybrid batteries: the BMS (Battery Management System) manages the battery pack as a single integrated system, and all cells must have similar characteristics to operate safely and efficiently. A battery that is 8 to 10 years old has all cells aged together; replacing only some creates a clear imbalance: the BMS monitors the cells in pairs, and if one module has an issue, replacing just that does not resolve the battery degradation. Furthermore, the long relearning period of the BMS will detect the disparity and trigger the warning light. Additionally, an unbalanced module can swell and cause thermal failure. The ideal solution is to replace the entire battery pack, which is very costly. An intermediate solution is to refurbish the battery pack by replacing damaged cells with used modules of similar specifications and then rebalance the entire pack; this is followed by a BMS recalibration. A third solution is to replace the battery with a refurbished used one.
