What to Do if Gears Won't Engage After Replacing the Clutch on a Toyota Yaris 1.3 with 2NZ-FE Engine

Let’s look at a known issue with the Toyota Yaris 1.3 with a 2NZ-FE engine: after changing the clutch, the gears won't engage or are very hard to shift. The cause is likely not an installation error of the clutch, but a misalignment between the primary shaft of the gearbox and the guide bearing mounted on the flywheel. Indeed, during the removal of the gearbox, the primary shaft can pull the guide bearing out of its correct position on the flywheel, slightly tilting it. When reassembling the gearbox, the tip of the primary shaft may no longer find the central hole of the guide bearing perfectly aligned, preventing the gears from engaging. The solution is to realign the guide bearing. Perform a preliminary check. If the gears engage well when the engine is off but not when it is running, this is a clear symptom of the described problem. To realign, put the car in first gear, start the engine while pressing the clutch fully, and turn off the engine while still holding the clutch. With the engine off, release the clutch: the car will jump slightly; repeat this 3 or 4 times. This helps to rebalance the guide bearing in its natural seat. Perform a final check: start the engine and try to engage the gears, which should go in smoothly.
